Abstract
Carbon has many different properties depending on the arrangement of carbon atoms. Nanostructured C materials such as fullerenes, tubes/fibers have received considerable attention owing to unique electronic and mechanical properties that are expected to lead to breakthrough industrial applications. In this study, Chemical Vapor Deposition (CVD) system was built for the synthesis of nanostructured carbon materials. It was aimed to determine the optimal conditions leading to the formation of nanotubes/fibers by investigating effects of processing parameters on the morphologies of the products. CH4, which is the main component of natural gas, was used as a carbon source because it is relatively cheap, abundant and environmentally favorable. Fe-Ni (wt. 70 % Ni), Fe2O3, Fe3O4 and NiO powders were utilized as catalyst materials to grow C nanotubes/fibers on a <100> oriented Si substrate.Equilibrium thermodynamic analysis was carried out by the method of minimization Gibbs? free energy in order to predict the conditions for C formation and to understand thermochemistry of synthesis processes. The processing parameters for each catalyst were selected to be growth temperature, pre-heating temperature, time and gas flow rate. Reaction behavior of nickel oxide powder was also studied under various atmospheres (H2, CH4, Ar) at different temperatures and time to better understand the Ni-catalyzed growth of C nanofibers. SEM and HRTEM techniques were used to characterize the products. Also, DTA/DSC-TG, FTIR and XRD techniques were employed for the determination of contents of nickel oxide powders.Experimental studies using Fe-Ni (wt. 70 % Ni) catalyst and NiO powders showed that no significant C formation was obtained at temperatures below 1100 K contrary to the results of thermodynamic analysis. Two routes were used for C nanotube/fiber synthesis experiments. In the first route, C nanotube/fiber was synthesized on the substrate with growth temperatures of 1200-1300 K. In the second route, growth was carried out at lower temperatures (1050-1150 K) after pre-heating CH4 gas by flowing it through the hot zone of the furnace (1200-1300 K). It was observed that tube/fiber diameter increased with increasing time and temperature. The experimental results obtained from Fe-Ni (wt. 70 % Ni)-CH4 system can be summarized as follows. Without methane pre-heating, carbon nano fibers (<100 nm diameter) were obtained at 1200 K and at CH4 flow rates in the range of 6.7-13.4 cm3/min, while the growth temperature of 1300 K for growth times >5 min resulted in carbon coatings. It was observed that CH4 flow rate did not affect the diameter of nano fiber grown at 1200 K for 15 and 30 min. When pre-heated CH4 was used, fiber diameter was obtained to be lower compared to those obtained by the other route. It was found that carbon nano fibers were grown at 1100-1150 K for 15-30 min and at 1050 K for <60 min using methane (13.4 cm3/min) pre-heated at 1200 K. The HR-TEM study revealed that the fiber morphology consisted of multi-walled nanotubes. In the light of the optimum conditions determined from the Fe-Ni (wt. 70 % Ni)-CH4 system, carbon nanotubes were synthesized using Fe2O3 and Fe3O4 powders. HR-TEM images showed that the tubes consisted of multi graphite layers grown parallel to each other and to the tube axis. Thermodynamic analyses carried out in the systems of Fe2O3-CH4 and Fe3O4-CH4 revealed that Fe oxide?Fe?Fe3C?Fe3C+C transformations take place with increasing CH4 amount. The equilibrium analyses of solid and gas compositions at high CH4 contents predict the following general reactions:3Fe2O3(s) + 12 CH4 ? 2Fe3C(s) + C(s) + 9CO + 24H2Fe3O4(s) + 6 CH4 ? Fe3C(s) + C(s) + 4CO + 12H2Nickel oxide powder consisted of only NiO phase as revealed by XRD. Instrumental analysis showed that a small amount of Ni(OH)2xH2O phase is also present in the original powder. Weight measurements indicated that the ratio of Ni to O is 2:3. Bulk powder was reduced to Ni during heating to 1100 K and at 1200 K within 5 min (isothermal conditions) under CH4 atmosphere. Free C was also observed with increasing temperature and time. These results were found to be qualitatively in agreement with those of thermodynamic analysis at high temperatures (1100-1300 K). The general reaction in this system at high CH4 contents which may take place during C nanofiber synthesis can be expressed as:NiO(s)+2CH4 ? Ni(s)+C(s)+CO+4H2Ni-catalyzed CVD experiments showed that optimal conditions for the synthesis of C nanofibers are 1200 K, 13.4 cm3/min and 30 min. The other conditions resulted in the products with a few fibers owing to sintering of Ni catalyst particles.Possible growth mechanisms of nanotubes/fibers were determined by utilizing TEM and SEM images. It was concluded that the tubes were generally grown by root mechanism when Fe-Ni, Fe2O3 and Fe3O4 powders were used. In the case of Ni-catalyzed CVD, tip growth mechanism was believed to be operative. This study demonstrated that C nanotubes/fibers could be synthesized by CVD technique using pure methane and Fe oxides, Fe- Ni and nickel oxide powders.
